Yeah trimming the foam was something the had to be done with the other recessed grills that were available previously. Easily done with a sharp knife or a hot wire. I used a knife and a Dremel on mine.

POS VETT, have you noticed if the gaps are like that in the summer as well?  After the car has sat in direct sunlight for awhile?  The reason I bring this up is that apparently plastic expands/contracts with temperature changes even more-so than sheet metal.  This is allegedly why the tupperware-bodied Saturns had such yawning panel gaps.

From the looks of it, though, widening the flange by 1/8" all around isn't going to cause trouble, but I would caution against going for a "perfect" fit.

Yeah we knew about the foam, there are some pictures of how the foam would hit the recessed grill on like page 5 of this thread.

2kwk has a good point about the expansion issue.  One could paint the mating surface of the fascia black and then install the grill which would make the problem less noticeable.  But I will look into widening the flange a little.

The gap is always there regardless of temperature. I believe the material for the grill and the bumper cover are the same, polyurethane. Now, the recessed grill, as I understand it, will be of different material and I'm unsure about how those materials would relate; I have very basic knowledge of plastic from college years :/

 I could probably get you models 3D printed... that would make them easy to mold...

What grilles will be replaced on the sky? The uppers seem small and the large lower area where the intercooler is looks recessed.

Hi all, newbie here. Been lurking for the last year since i bought my GXP. Thanks to all for so much experience, wisdom and advice. :urock: :usa:

If you are still taking a count, please sign me up for a set. This is absolutely wonderful that you are taking this project on. Probably the most sexy mod i have seen for the car and I was heartbroken to hear that aftershock had stopped making them.

It's a matter of how long it takes the software to actually compute the changes that are being done to the part, change one dimension wait 5 minutes for the change to happen hope it works like what you want if not try again.  It can litterally take hours to make small changes.  Surfacing design work is so much fun.
